Minimum Bend Radius
Design bends with a radius equal to at least 1× material thickness. Tighter radii risk cracking in aluminum and stainless steel, and require custom tooling that increases cost.
Hole-to-Edge Distance
Keep holes at least 1.5× material thickness from any edge. Distances less than this cause distortion during cutting and weaken the part.
Hole-to-Bend Distance
Place holes at least 2.5× material thickness plus the bend radius away from bend lines. Closer distances deform during bending and compromise hole integrity.
Flatness Requirements
Specify flatness only where function requires it. Standard flatness is 0.5mm per 300mm. Tighter flatness may require secondary straightening operations.
Tolerance Strategy
Only specify tight tolerances where function requires it. DFM review identifies over-toleranced features before production, often reducing cost without compromising function.
Material Thickness
